“The Parts We Make Today, We Ship Today”
Tooling for Die Casting
Tooling for Die Casting is also known as die casting tooling and die casting molds. The tooling for die casting is constructed from steel and is hardened to 40 plus Rockwell. The steel is cut using mill cutters and using an EDM (Electronic Discharge Machining) process. The die casting mold usually takes more than six weeks to create, many times it may take ten or more for larger or more complex die casting molds or tools.
The area of the die cast tooling that creates the form of the part casting (part) is called the die cavity. The die cavity has the inverse shape of the part casting, like a muffin pan. The cavity is usually inside the “cavity insert” a square block of steel that will fit inside a mold base. There are two inserts for each tool, one for the “hot side” and one for the “ejector side”. These inserts are typically the same size in height and width and can vary in depth, depending on the part cavity depth.
The inserts are mounted in a “Die Mold Base” that is much larger than the set of inserts. The hot side of the moldbase has a hole where the molten metal is injected into the die through a cylinder (shot cylinder) pushed with a shot piston. The ejector side of the moldbase has an ejector plate with pins, known as ejector pins, these ejector pins push the completed part casting out of the cavity.
The cost of the die casting tooling is the responsibility of the customer. Sometimes tooling inserts are sold to a customer to save the cost of making die casting tooling. The cost of the moldbase is born by the die casting company.
Lost Die Casting Tooling
Twice in the last two weeks, Kinetic Die Casting Company was contacted to see if a lost die casting tool was in our inventory. Two die casting companies closed and the customer did not get their die casting tooling before the die casting company disappeared.
- Cox Die Casting Company, Gardena, California
- and
- American Aluminum Casting Co. Irvington, New Jersey
In each case, the customer needed 100 to 150 die casting parts but did not have the die cast tool. In both cases, we had to price a new 12×15 Unit Die Casting Tool for $17,000 and the die casting parts for around $10 each. That would cost the customer about $123 each for 150 die casting parts. That is a crazy price for a lost die casting tool.

Why Aluminum Die Castings Are Used for Car Brackets
Modern vehicles are engineered to be lighter, stronger, and more efficient than ever before. As automotive manufacturers strive to meet stricter fuel economy standards, improve performance, and enhance safety, material selection has become a critical factor in vehicle design. One component that reflects this evolution is the automotive bracket. Today, many car brackets are made using aluminum die castings, a manufacturing choice that offers significant advantages over traditional steel or fabricated alternatives.
The Role of Brackets in Automotive Design
Car brackets are essential structural components used to support, mount, and position various systems within a vehicle. They hold everything from engine components and exhaust systems to electronics, sensors, lighting, and interior assemblies. Because brackets often experience vibration, thermal cycling, and mechanical loads, they must be both strong and durable while maintaining precise alignment.
At the same time, brackets are produced in high volumes and must meet tight cost and quality targets. Aluminum die casting addresses all of these requirements effectively.
Weight Reduction and Fuel Efficiency
One of the primary reasons aluminum die castings are used for car brackets is weight reduction. Aluminum is significantly lighter than steel, and replacing steel brackets with aluminum can reduce overall vehicle weight without sacrificing strength. Even small weight savings per bracket add up when multiplied across an entire vehicle platform.
Lower vehicle weight directly improves fuel efficiency and reduces emissions. In electric and hybrid vehicles, lightweight components also help extend driving range by reducing energy consumption.
Strength and Structural Performance
Despite being lightweight, aluminum die castings offer excellent mechanical strength. Through thoughtful design, engineers can incorporate ribs, gussets, and varying wall thicknesses into the bracket to enhance load-bearing capability. Die casting allows these features to be formed as part of a single, solid piece.
This results in brackets that are strong, rigid, and resistant to deformation. Because the parts are cast as one piece, there are no welds or joints that could loosen or fail under long-term vibration or stress—an important advantage in automotive applications.
Precision and Dimensional Accuracy
Automotive brackets must fit precisely within complex assemblies. Aluminum die casting provides high dimensional accuracy and repeatability, ensuring consistent part quality across large production runs. Tight tolerances are critical for proper alignment of components such as engines, transmissions, suspension systems, and electronic modules.
The precision of die casting also reduces the need for secondary machining, which lowers production costs and improves manufacturing efficiency.
Cost-Effective High-Volume Production
Die casting is ideally suited for high-volume automotive production. Once tooling is in place, aluminum die cast brackets can be produced quickly and efficiently with minimal material waste. This makes the process highly cost-effective on a per-unit basis.
Additionally, die casting allows multiple functions to be integrated into a single part. Mounting points, bosses, holes, and reinforcement features can all be cast into the bracket, reducing the number of components and simplifying assembly.
Corrosion Resistance and Durability
Vehicles operate in challenging environments that include moisture, road salt, heat, and chemical exposure. Aluminum naturally forms a protective oxide layer that resists corrosion, making aluminum die cast brackets more durable than untreated steel alternatives.
This corrosion resistance extends the service life of brackets and helps maintain vehicle integrity over time. When combined with surface treatments such as powder coating or anodizing, aluminum brackets can perform reliably in even the harshest conditions.
Thermal Performance and Stability
Many automotive brackets are located near heat-generating components such as engines, exhaust systems, or power electronics. Aluminum’s thermal conductivity helps dissipate heat more effectively, reducing thermal stress and maintaining dimensional stability.
This makes aluminum die cast brackets particularly well suited for under-the-hood applications where temperature fluctuations are common.
Design Flexibility and Innovation
Aluminum die casting gives automotive engineers greater freedom to innovate. Complex geometries that would be difficult or expensive to machine can be produced easily through die casting. This flexibility allows for optimized designs that improve strength, reduce weight, and enhance overall vehicle performance.
A Proven Choice for Modern Vehicles
Aluminum die castings are used for car brackets because they deliver a powerful combination of lightweight performance, strength, precision, durability, and cost efficiency. As vehicles continue to evolve toward lighter and more efficient designs, aluminum die cast brackets will remain a cornerstone of automotive engineering—supporting the systems that keep modern cars safe, reliable, and efficient.
